If it wasn't exhaust ports, I'd say neither one, but use chemical metal instead! As it is, drill and tap, then file the thread smooth on the port side, then a touch of braze, then file smooth and planish.

i'm not brazing that, the whole cylinder head would need to go in an oven to make it hot enough to braze it, and that would ruin the head. i think just a plug wound into a thread with some exhuast jelly would do the trick

Probably a stupid question but why not block them at the top as they are not causing problems when there is a secondary air pump installed.

How do you know that? I'm thinking about how to minimise flow disruption from having a hole in or a boss sticking up from the port wall.

i'm not going to use the secondary air injection pump...

i've been thinking about flow disruption as ken'o has said, it might be better to get inside the port with the tig welder and block it off from inside

Yeah, I don't know that the disruption will be significant, but equally I don't know that it's not, and it's probably not much more work to fill the air injection ports smooth than to just fill them.

If I'm understanding you right, the air ports are on the top of the head, and hence the exhaust ports yes? If so, that tends to support the theory that they should be filled smooth, because that's where the exhaust gas velocity and hence flow is highest.

no, i think we've got our wires crossed a bit, the air comes in throught the small hole immediately next the main exhaust port and goes straight into the port near the exhaust valve (arrowed) via a small channel

Ah, I had got them on top of the ports and not on the bottoms. That said, they look like they'll come in at a nasty angle, and cause a flow disruption anyway (they're straight ports at about 45deg to the mating face shown?). Given that it looks like the head needs a decoke I'd clean all ports, smooth out and matt finish the inlets, smooth and mirror finish the exhausts anyway.

What about finding a head minus the holes?

it's not worth it, that isn't actually that bad, within about 5 mins of running it would be exactly the same

yeah they would work ok, but i've sold them, i know the 2.0 engine is a bit of a black sheep and the vast majority of people on here (albiet ones who've never seen one or driven one

) hate them with a passion, but to my thinking it will make a good strong reliable 115bhp in standard trim all day long and will take plenty of abuse, and above all they are cheap

i had a bit of a.... ahem... disagreement with my next door neighbour when i came home at 3am after work and woke up the whole street with it popping back and running on 2 cylinders... it was well funny though

the 2.0 should be fairly civilized in comparison

using a hacksaw with a little piece of aluminum offcut I quickly made 2 little triangular pieces to weld on as gussets to strengthen the engine mounting

just so you guys can get some idea of what i'm trying to make here's a quick pic, a rectangle block at a 15 degree angle, with the 2 triangle bits going up to strengthen it
